How to Seal Hydraulic Fittings Without Overtightening

Properly sealing a hydraulic fitting is not the same as tightening it as much as possible. Over-tightening can strip threads, crush an O-ring, distort a flare, crack a fitting, or make a leak worse.
The correct sealing method depends on whether the fitting is an all-metal connection, an O-ring connection, or a pipe-thread connection.
Why Overtightening Is Dangerous
Overtightening can damage the same surfaces that are supposed to seal. A damaged flare seat, flattened O-ring, or stripped thread may hold briefly and then fail when pressure rises.
High-pressure hydraulic leaks can also become safety hazards. A leak should be repaired by depressurizing, inspecting, and using the correct fitting method rather than simply retightening the connection.
All-Metal Fittings
All-metal fittings seal by metal-to-metal contact. A JIC 37 degree flare is a common example: the angled male flare seals against the matching female cone seat.
In that connection, the threads pull the two sealing surfaces together, but the threads are not the seal. If the cone or flare is scratched, mismatched, or distorted, the joint can leak.
O-Ring Fittings
O-ring boss and O-ring face seal fittings use an elastomer seal. The O-ring does the sealing work while the threads or nut provide clamping force.
O-ring fittings are often less prone to leakage when assembled correctly. When reassembling, replace worn or damaged O-rings and use a lubricant that is compatible with the hydraulic fluid and seal material.
Thread Sealant and Tape
Tapered pipe-thread connections may need a suitable hydraulic thread sealant or tape because the seal is formed as tapered threads engage. The sealant fills spiral leak paths and small surface imperfections.
Thread tape is mainly appropriate on certain NPT connections when applied correctly in the tightening direction. Poorly applied tape can enter the system and become contamination.
Where Tape Does Not Belong
Do not use tape on JIC flare seats, O-ring face seal fittings, O-ring boss fittings, bonded washer seals, or other connections where the seal is made by a designed sealing surface rather than by pipe-thread interference.
NPTF threads and some other dryseal pipe threads are also designed differently from ordinary NPT. If a dryseal connection has been removed and damaged, replacement may be safer than resealing.
Practical Sealing Rule
Match the sealing method to the fitting family. Use the correct torque, inspect sealing surfaces, replace O-rings, and avoid adding sealant to connections that do not need it.
A fitting that leaks after correct assembly should be inspected for damage or mismatch instead of being tightened repeatedly.
