Hydraulic System Design Guidelines: Requirements, Components, Fluid, and Safety

Hydraulic system design starts by defining what the machine must do. Force, speed, precision, pressure, temperature, duty cycle, environment, and maintenance access all shape the final circuit.
Because hydraulic systems are not one-size-fits-all, the design should be adjusted to the application rather than copied from a similar machine without review.
Determine System Requirements
The first step is to understand the work the system must perform. Internal requirements such as pressure and operating temperature must be considered along with external conditions such as ambient temperature, humidity, contamination, and physical space.
These requirements guide pump, valve, cylinder, hose, tube, fitting, reservoir, and filter selection.
Select the Right Components
Component selection should consider reliability, maintainability, cost, weight, and compatibility with the operating conditions. Pumps, valves, cylinders, and other components must be sized for the required performance.
Connection selection is part of this step. Thread type, O-ring material, fitting material, chemical compatibility, and pressure rating all affect leak resistance and service life.
Improve Energy Efficiency
Energy efficiency can be improved by reducing pressure drops, limiting leaks, selecting appropriate components, and using controls such as variable speed drives when the application supports them.
Poorly sized lines, valves, and fittings can waste energy as heat, which then increases cooling load and component stress.
Use the Correct Fluid and Design for Safety
Hydraulic fluid should match viscosity, temperature range, seal compatibility, component requirements, and service conditions. Wrong fluid can reduce performance or damage the system.
Safe design includes pressure-rated components, correct installation, filter access, regular maintenance points, and parts that can be reached for repair. Keeping current with hydraulic design practices helps improve performance, safety, and uptime.
